3PL Pallet Flow Racking Project – Vinatech Australia
- Project: Warehouse Racking Solution for Faster Stock Rotation
- Total Area: 9,000 m²
- Industry: 3PL Logistics
- System: Pallet Flow Racking
Problem
For third-party logistics providers, efficient stock rotation depends on keeping goods accessible and correctly sequenced while managing inventory for multiple customers. Storage capacity needs to support changing volumes without slowing replenishment or outbound order preparation.
At this 9,000 m² warehouse, the project focused on improving the flow of palletised goods through storage. The operation required a solution for fast-moving product lines with multiple pallets per SKU, while maintaining clear separation between customer inventories and stock batches.
The key requirements included:
- Increasing pallet storage capacity within the existing footprint
- Supporting First In, First Out (FIFO) stock rotation
- Organising inventory by customer, SKU and batch
- Reducing unnecessary pallet repositioning during retrieval
- Separating replenishment from outbound picking activities
- Accommodating fluctuations in customer inventory volumes
The challenge was to create compact storage for suitable high-volume SKUs while maintaining a predictable flow of goods towards dispatch.
Solution
Vinatech Australia’s Pallet Flow Racking solution uses gravity-fed roller lanes to combine deep pallet storage with a consistent FIFO handling sequence.
The proposed configuration provides approximately 7,200 pallet positions across four storage levels, with each lane accommodating six pallets in depth. This arrangement uses warehouse height and storage depth to increase capacity while retaining working aisles at the loading and retrieval faces.
Pallets enter at the higher end of each inclined roller lane and move towards the retrieval face under gravity. When the front pallet is removed, the remaining pallets advance to the unloading position. Speed-control and pallet-separation components regulate movement and support controlled handling.
Loading and retrieval take place at opposite ends of the system, allowing replenishment and picking teams to work in separate aisles. The arrangement supports FIFO within each lane and reduces the need to reposition newer pallets to reach older stock.
For the 3PL operation, lanes can be allocated by customer and SKU, with batch identification supported by warehouse inventory controls. The proposed flow-racking area is intended for product lines with sufficient pallet volumes to use deep lanes effectively.
The proposed configuration incorporates:
- Approx. 7,200 pallet positions
- Four storage levels
- Storage lanes six pallets deep
- Gravity-fed roller lanes with controlled pallet movement
- Separate replenishment and retrieval aisles
- Lane allocation by customer, SKU and stock sequence
- Pallet compatibility checks for reliable movement through the system
This configuration brings the next available pallet towards the retrieval face, helping operators maintain a consistent handling process for frequently dispatched goods.
Outcome
The proposed layout is designed to improve storage capacity and stock movement within the existing 9,000 m² facility, supporting the demands of a high-volume 3PL operation.
With an indicative capacity of 7,200 pallet positions, the project targets approximately 40% more storage capacity than an assumed baseline of around 5,140 positions. This would provide additional room for customer inventory without expanding the warehouse footprint.
By presenting pallets at the retrieval face and separating replenishment from picking, the solution also targets an approximately 20% reduction in average pallet retrieval time. This target would need to be verified through comparable operating measurements.
The anticipated operational benefits include:
- Approximately 40% more pallet capacity against the assumed baseline
- A target 20% reduction in average pallet retrieval time
- More consistent FIFO stock rotation within each lane
- Reduced repositioning of pallets during retrieval
- Less interference between replenishment and picking activities
- Clearer inventory organisation by customer and SKU
- More consistent pallet availability for outbound order preparation
For the 3PL provider, the solution offers a structured way to manage suitable fast-moving inventory while making better use of the facility. Final capacity and operating improvements will depend on the approved layout, customer inventory profiles, pallet quality and lane utilisation.
