Double Deep Racking Project: 3,900 Pallets – Vinatech Australia
Problem
As warehouse inventory grows, adding more pallet positions is only part of the challenge. Storage also needs to remain organised so that operators can move efficiently between receiving, storage and dispatch areas.
For this project, the customer was working with a 4,500 m² warehouse and needed to accommodate a broader inventory volume without creating a fragmented layout with too many rack rows and traffic routes.
The operation required clearly defined storage blocks and long, unobstructed aisles where material-handling equipment could move consistently throughout the warehouse.
The main priorities were:
- Consolidating more inventory into clearly defined storage zones
- Avoiding an excessive number of rack rows and operating aisles
- Maintaining long and consistent material-handling routes
- Separating inventory into manageable storage blocks
- Using the available vertical clearance more effectively
- Creating a layout that could remain practical as inventory volumes increased
Rather than pursuing maximum possible storage density, the project focused on creating a more consolidated and manageable warehouse layout.
Solution
Vinatech designed the warehouse around a Double Deep Pallet Racking configuration, grouping pallet locations into larger storage blocks with pallets positioned two deep.
This arrangement allows more inventory to be concentrated on either side of each operating aisle. Compared with single-deep storage, each aisle can therefore serve a greater number of pallet locations.
As visible in the completed installation, the racking is arranged in long, continuous storage rows with clearly separated operating aisles. This creates a structured warehouse grid that makes storage zones and material-handling routes easier to define.
The installation reaches approximately 7.5 metres in height and provides an estimated 3,900 pallet positions across the 4,500 m² facility.
Key project specifications include:
- 4,500 m² warehouse footprint
- Approx. 3,900 pallet positions
- Approx. 7.5 m racking height
- Double-deep pallet configuration
- Long, continuous storage blocks
- Dedicated material-handling aisles
- Multiple vertical pallet levels
- Approx. 867 pallet positions per 1,000 m²
The resulting layout concentrates inventory into fewer, larger storage blocks while preserving clearly defined routes for warehouse equipment.
Outcome
The completed installation changed not only how much inventory the warehouse could accommodate, but also how that inventory was distributed across the facility.
By placing more pallet positions along each operating aisle, the customer can consolidate stock into larger storage zones instead of spreading the same inventory across additional single-deep rack rows.
This creates a more structured environment for warehouse operations.
The project achieved:
- Approx. 3,900 pallet positions within the existing facility
- Around 867 pallet positions per 1,000 m²
- More pallet locations served by each operating aisle
- Larger and more clearly defined storage zones
- Straighter, more consistent material-handling routes
- Better separation between storage blocks and traffic areas
- Greater utilisation of the warehouse’s vertical clearance
- Additional capacity for future inventory growth within the existing footprint
For a logistics or distribution operation, this type of layout can make warehouse expansion more manageable. Instead of continually adding rack rows and additional traffic routes as inventory increases, Double Deep Racking allows more stock to be consolidated around each aisle.
The result is a warehouse that is not only more space-efficient, but also more structured for day-to-day material flow and inventory zoning.
Testimonial
“The new layout has helped us consolidate more inventory into clearly defined storage areas while keeping the main operating aisles open and organised. We now have more pallet locations available around each aisle, which gives us additional capacity without making the warehouse layout unnecessarily complex.”
